Service manager took a look at the parts in question and replaced the Schrader valve cap from one lying around the floor. Other parts ordered at their expense.

Whew!

On my 2003 M5, there's a slight bubble in the dash pad, that basically only I notice. I went to Clemster to pick up a bubble free dash pad. I'm probably going to eventually get around to installing it. I've had the lower dash apart completely, and the gauge cluster out for various installs/repairs, so I know how it all comes apart.

I'm one of the few folks who have DIY'd the evap core. It's a tedious, long, complicated job but at least you're working inside the car and not under it. Took a lot of careful labeling and bagging of parts but it was worth it with how much the job costs to have done.

Apologies for ghosting on this thread. I've been waiting (and waiting) for the dealer to get me one of the parts they broke.

A bit of update: since I made the dealer put a new cap on the AC service port everything's been hunky-dory. Three weeks from the dealer's original diagnosis the AC is working just fine, thank you. NC weather has turned beastly (high 80's) and even then the AC starts blowing cool air from a cold start by the end of my (140') driveway. A few hundred yards down the road it's meat locker cold.

I am more than a little suspicious that the AC service port was the real problem. I've talked to some local mechanics (not BMW specialists, but folks with AC experience) and these valves do go bad. They're just a fancy Schrader valve like the ones on your tires. And when they get, say, 20 years old their internal rubber parts can and do give out. You don't see this on tires since it's more than likely they get replaced every time you get new tires.

I'll PM you a way to reach me and a link to a handful of pictures. We are hosting a dinner on Saturday night but a trip to Charlotte or parts between is an easy drive down 52 South and then I-85.
