Do you think a 6" deep hole saw bit would have punched through the cat material on one pass?

That's close to the overall Length of material. Didn't know they made such deep hole saw. One thing I ran into in the 2nd header is that I went to town on it fairly quick and the honeycomb material wasn't really fused to the piping so it separated easily and it was tough to remove as it was one large piece of material. Therefore I had to break it apart with a spade bit but it took longer.

I wonder if it's better to work the outside edges first and work your way in a criss cross fashion.

Update: finished them and took about 7 hours for me. I went ahead and used a brush wheel to smoothen the surface in conjunction with a long screwdriver to scrape off remaining material.

Bought a extra set for this project like mentioned above.
What was the actual removal / fitting time like? I intend on paying a garage to do that bit for me. So while they have it is there any bushings / mounts that could be renewed at the same time?

Since they are OEM headers, they shouldn't take long(3 hours tops) as opposed to the Aftermarket ones with tighter clearances. Regarding bushings, only thing I'd inspect are the mounts to see if they are cracked. I think they are liquid filled but may be incorrect.

I did this for both my M5 & M6. The only difference is I took the headers off the car, because they are really easy to remove. only takes about 2-hours to remove & then I brought them to my local muffler man..lol They ordered 4" stainless diesel pipe & cut the cat off completely & welded a new pipe on. I painted the headers afterwards with header spray can & they look great. I only paid $75 for both headers to be cut & new pipes on ~ so that is definitely the way to go in my opinion.

I can feel a significant gain in hp over the Agency headers that I had on the M6 previously (the M6 put down 484rwhp with my old setup).

I was quoted 11 hours to remove headers, How did you manage to get them removed in 2 hours?

Just a local shop, I dont think the hour is the huge deal. I want to know how this OP manages to get his removed for 2 hours which is the big question.
